Never quite understood why I have to DL the whole thing again, when I already have the ISO.

There should be a way to deconstruct the ISO > download the updates > rebuild the ISO.

You may try maintaining a fully installed and updated version of Kali, then use Linux Live Kit (http://www.linux-live.org/) to make your live CD/DVD.

Also, consider using a persistent Live USB installation: http://docs.kali.org/installation/kali-linux-live-usb-install
As long as you use a USB drive with plenty of extra space, you should be able to maintain updates.

Thank you for the tips, but not what I'm looking for, and the above opening post was not a question but a remark/suggestion for future development.

And yes (before someone mention it) I know that you can keep the downloaded packages for future updated ISO builds, but the original 'problem' remains... 3gb/4hrs download for a 100mb/5mins update, when I already have the ISO containing all the files minus the updates.
